I ended up cracking the filler cap flange slightly but it's a very thin hairline crack and hasn't gone all the way through so should be fine. Soldering went ok and a pressure test in our water butt
indicates no leaks. Overall happy with the way it turned out. Just waiting for the first coat of paint to dry.

Tank now painted and fitted. I do however have some questions on the setup of the early float-less models. I have Carb D65 which as far as I can tell is correct for spec 11D2. However the jet (1/780) doesn't have the correct thread to couple with the 5/16" BSP fuel pipe. Did the 11D2 engine have a different Jet or is there something that sits in between them?

Today is finally the day where I can say she’s complete. The tank finished, painted and fuel-tight a few months back, the only remaining item on the to-do list was the connection to the carb. I couldn’t find any information so have come to the conclusion the jet is different on the early models, these being a male threaded. A union was needed.
9/16 BSF 16tpi one end and ΒΌ” BSP 19tpi the other along with a 60 deg chamfer. A couple of hours work on the new lathe (yes, I finally have one!) and bang, done.
First start-up in the final “float-less” setup was today. The first try was not great, it would either run way too fast and walk itself across the garden or die with the mixture leaned out. A bit of an anticlimax but at least it ran. A cup of tea later and I noticed the throttle spring had gone slack again and was not doing its job. A few turns later and she was running fine.

I've never had an issue connecting the pipe to the carb, I will check a couple to see what the fitting is on them, after you've run it for a long period you will find that you will have to open the fuel valve a little as the head of fuel drops in the tank, tighten the spring in the carburettor a little and it will run a bit more even.

Thanks, if you have a photo of the bottom of a carb for this model/year that would be interesting. Looking at the photo in the post previous to mine, the jets look quite different. Either way, my diy union seems to do the job. I did fear there needs to be a non-return valve in there but it seams not.
TBH I think the throttle spring has seen better days and will probably need replacing soon, I've almost run out of adjustment. I'm super happy though and will give it a longer run soon. I did read a while back about having to tweak the mixture as the tank level drops, quite logical. The tank turned out much better than I expected, thanks to your help I'll add! Having a look at yours was very useful.
